Yatz, while waiting for my X3i I've been messing around with re-encoding videos and testing them out on my Casio E-115.

Following a guide on these forums and tweaking the settings a little bit, I've managed to get decent quality divx files made which take approx. 1.7 mb per minute (that's including reasonable quality stereo sound). The resultant video file is very watchable, and actually runs pretty smoothly even on the 131mhz MIPS processor in my current PDA.

It's just a matter of tweaking the quality settings for the sound and bitrate for the video so that you are happy with the quality. I'm sure you can fit a movie onto a 128mb card, but you'd have to go for lower settings. Whether the quality is acceptable is really up to you to decide.

(Just for reference, I used VirtualDub 1.5.10 with the DivX 5.1 codec. Video bitrate: 200 kbps, Audio: 32kbps stereo MP3, Resolution: 320x240)
