I would recomend going with what the program recomends. If you tell it to make a 100MB 2 hour movie and then pick something close to 640x480 it will be the worst looking thing you have ever seen. The program will recomend the best setting for the size you have decided to make the move. If you want a higher resolution closer to 640x480 make a bigger movie. Not worth it IMO. A good rule of thumb is 100MB per 30 min of video. You can also change the sound to 96 and leave more room for video with out really loosing anything.
As for your black bars they are most likely form a widescreen movie, and yes they are going to be there (ie normal). Same as they would be on my regular TV if I played it on there. If you really want to get rid of it you can use the 4/3 option on the same page you adjusted the cropping. This will "zoom in" to fill the screen on your Axim. But you will loose some form the left and right sides. Just like some big screen TVs have the option of doing. My personal opinion is use the Autoset button instead and live with the black bars. But I prefer to see the entire screen.
