dvd to avi compression problem

ok so i have made a couple dvd's into avi to put on my axim, the past 2 i followed the tutorial on this site with excellent results. the last one was donnie darko (great movie) which i did monday night. then tuesday night i tried to do team america. but for some reason its not compressing right it says it should come out to about 240 mb or so but it's ending up around 600. and it won't even play! any ideas?

You haven't upgraded your DIVX codec have you?
The latest DIVX6 does not respond well to third-party encoders.

i'm using pocketdivxencoder
and no i didn't upgrade the codec. like i said, i used it the night before and it worked fine.
