was taking the case apart really necessary? how much plastic was left?

I took it apart to make sure the plastic was thick enough and to make sure the connector would not be damaged, either by my clumsy hands or by all that plastic dust. Really, it takes about 5 minutes and a glasses flathead screwdriver to take it apart. No big deal.
The plastic is pretty thin, but still solid. I sanded away about 1/8" all around, on each sides. If you look closely on the picture, there is almost no plastic left over the charging light at the front of the cradle. Compare with your own cradle, and you'll know exactly how much plastic I removed.

Thanks, That was my first mod. I knew the cradle was easily replaceable, so I was not worried too much. Plus, I have my USB sunc cable in case I messed up the cradle too much.

Definitely. It is much easier to work with only the pastic cover. No wire gets in the way, and, as I explained, since the connector is also made of plastic, there is always the risk of hitting it with the sander, which would ne be a good thing.
For the finve minutes it took taking it apart, it's not worth skipping the disassembly. :approve:
The trick is going slowly and stopping often te see how the case fits on the cover.

so, by modifying the cradle, the differences between the sena case become less. does the case need any modifying for button access or closure snap function/durability?

It depends on what buttons you mean. Of course when the case is closed, only the side buttons are accessible. When opened, all buttons are easily accessible, no need for nailclipper surgery, if that's what you mean.
As I mentioned in another thread, the case I received was perfect, opening and closing perfectly, no chipped paint, no bent hinge, and I don't think the cover pushes on the D-Pad, like a few people mentioned. Whatever problems were present at production start, I believe they all have been resolved.
And no, i am in no way affiliated with Innopocket, I just LOVE that case. Great looks, great functionality and great protection.

that sideways shot you have shows what appears to be enough room for the lid to fold back flat even if they were to put in a bump for the extended battery.

Sure, if the battery fitted before, it should fit after as well. I don't have an extended battery to test it, but I compared the space taken by the axim with and without the case, and there is not much difference. Since the cover folds almost any way you want, it's not a problem either.

could the plastic pins on the latch be removed and replaced with metal pins?

I'm not too sure. Plastic is a little more flexible than metal. The thing is, it would work, if you used a spring mechanism like the one used on the dongle that came with the Axim to use the wall charger.
The other reason why I would hesitate is that if you happened to hit the Axmin while it's on the cradle, there are more chances that the plastic latches of the cradle will break. If they were made of metal, the Axim could break instead. I would rather replace my cradle than have my Axim fixed.
However, I've been thinking about modifying the cradle a little further by lengthening the back with plastic putty. The case would be more solidly held, the Axim would have less chances of toppling. Maybe, then the metal latches would work.

I think drhal35 is talking about the plastic pins on the cover of the magnesium case. In any case, there are no plastic pins on the cradle.
